Find out at www.smartestdesignengineer.com Center for Intelligent Maintenance Systems University of Cincinnati Cincinnati, Ohio Edited by Leland Teschler leland.teschler@penton.com that never fail The idea of reducing breakdowns to nearly zero is unheard-of in the wind industry But that’s where a technique called “condition-based monitoring” could ultimately lead In these recessionary times, it’s nice to know there is at least one industrial area seeing brisk growth: Estimates are that the wind-energy industry grew in the U S by a rate of 29% from 2002 to 2007 The U S became the world leader in wind-energy generation by the end of 2008 And the Global Wind Energy Council reports that the wind-energy generating capacity installed in the U S at the end of 2008 was approximately 21% of the total world generation According to the American Wind Energy Association (AWEA), the total wind power capacity operating in the U.S as of first quarter of 2010 is over 35,600 MW, generating enough to power the equivalent of 9.7 million homes If we are to maintain this rapid pace, it is essential that wind turbines be reliable Increasingly, the wind industry 42 MACHINE Design.com Mohamed AbuAli Postdoctoral Researcher the air 48 Clearing Advanced hydraulics helps mobile equipment meet tougher emissions standards A multiphysics model of biodegradable implants better predicts 3D dual-polymer injection 38 Wind turbines 42 Coming: that never fail A new approach to wind-turbine maintenance uses instrumentation to collect information indicative of a turbine’s level of performance and health The idea: eliminate downtime all together Biotextile implant Molding parts that are designed to degrade recognizes that better reliability can come from applying to wind-turbine components some fundamental research in what’s called condition-based monitoring Such research would be instrumental in determining the efficiency of power-generation schemes and in supporting the creation of advanced windmill designs The Center for Intelligent Maintenance Systems (IMS) is actively pursuing the idea that condition-based monitoring can enable wind turbines and wind-farm systems to reach and sustain near-zero breakdown performance Such a feat would ultimately transform traditional wind-industry maintenance from “fail-and-fix” practices to “predict-and-prevent” operations To this end, the Center is focused on cutting-edge technologies in embedded and remote prognostics and health management In this SEPTEMBER 23, 2010 Key points: • Techniques originally aimed at predicting when factory-floor equipment would fail are now being applied on wind turbines • A toolbox of algorithms, collectively dubbed a Watchdog Agent, converts sensor data and operating conditions to useful information that eliminates the need for “fail-and-fix” maintenance in wind turbines Resources: The modeling of a wind turbine for predictive maintenance starts with the collection of data, including those indicating real-time system operating conditions, and using them to identify the system’s regime of operation With the operating regime identified, the data goes into the corresponding prognostics model that has either been established, or will have to be created for a newly learned operating regime regard, it has also coined and trademarked the term Watchdog Agent prognostics tools and Device-to-Business (D2B) Infotronics platform for e-maintenance systems The Watchdog Agent is basically instrumentation capable of converting sensor data and operating conditions to actionable information This information is indicative of a machine’s level of performance and health The Watchdog Agent monitors how fast components are degrading, predicts the likelihood of failure and the health of a machine This approach is called predictive maintenance, or prognostics Prognostics is a lot more than merely collecting the kind of data normally associated with IMS Center Web site, on an implicit solver scheme The static analysis uses a nonlinear solver and the dynamic analysis a steady-state solver in the frequency domain Four CPUs with about 64-Gbytes total RAM and the Linux 64bit O/S powered the calculations Seating-comfort analyses using a “homogenized” version of Casimir, in which different tissues like fat and muscles are not differentiated, have shown good correlation with real measurements The tool helps engineers zero-in on features, compare different designs, and rapidly optimize designs for both static and dynamic comfort Simulation minimizes the need for expensive physical prototypes “Designing and building a single hardware seat prototype can cost €10,000 to €20,000 and take several days to weeks, but Abaqus model setups take less than The detailed finiteelement model shows the abdominal muscles, lumbar spine, and pelvis of Wölfel’s body model used in car-seat simulations a day,” says Alexander Siefert, assistant manager for Seating Comfort and Biomechanics at Wölfel “Car-seat development always involves more than one design iteration, so the cost savings that simulation provides can be significant.” Yet more realistic models and Wölfel engineers thought the model could even better “So we added anatomical data to Casimir that let us make more accurate simulations,” says Siefert First, the engineers developed a continuum model of the thigh and buttocks area, which represented the fat, muscles, and skin separately To make the model more realistic, they took data from the U S National Library of Medicine’s Visible Human Project (photographs of 600 cross sections at 1-mm-thick intervals, supplemented by CT and MRI images), assembled the 2D cross sections using SCAN-IP, and imported the digitized anatomy into the model The result was more-lifelike 3D muscle volume detail The engineers then meshed the model with the HyperMesh preprocessor, using linear tetrahedron elements with a typical size of about 20 mm and only 47K DOF for the buttock tissue, to shorten computation time Wölfel engineers also developed a discrete muscle model that more accurately represents the complex musculoskeletal behavior of the hip and thigh Starting with a standard anatomy atlas as reference, they used spring and damper elements (similar to those used in automotive fatigue analyses) to simulate active muscle behavior To define the muscle’s line of action, the engineers used strings And around the joints, where the muscle action is most complex, they defined a muscle path (the shortest distance over the joint) and attached it by connector elements to the skeleton Applying the model in standard simulations showed that muscle activity influenced seating comfort Flexing the thigh-buttock muscles caused a reduced rotation of the pelvis and a higher compression on the intervertebral discs of the lumbar spine In addition, engineers established that these internal forces, which can cause low-back pain, were accentuated at the human body’s 5-Hz natural resonance, a frequency excited by normal driving conditions The analyses guided the engineers in how to improve seat designs For example, when a driver pushes on the gas and brake pedals, the muscles of the leg flex and stiffen, which affects seat comfort Passengers, on the other hand, are more passive and usually not activate their leg muscles This has let Wölfel use the original homogeneous model for passenger simulations and the enhanced model for driver simulations Enhanced simulations provide more-accurate guidelines for improving driverseat designs, such as adding length to the seat to better-support the thighs MD FLAME RESISTANT Epoxy Meets UL94V-0 Specs Master Bond EP21FRSPLV • Room temperature curing • Convenient one-to-one mix ratio by weight •
